Why Coffee Brands Switch to Automated K-Cup Filling

A K-Cup filling machine accurately fills ground coffee into single-serve capsules, flushes the headspace with nitrogen, and heat-seals a lid-all in one automated cycle. Sounds simple, right? The issues it addresses are anything but.
Manual filling introduces three K-Cup making pain points that hold every other coffee brand I’ve worked with back:
  • 1) Dosing variability. Scooping ground coffee one-by-one into K-Cup capsules results in a 1-2g variable per cup. They notice, you notice.
  • 2) Oxidation. Every second a filled capsule sits open at your shop, oxygen destroys delicate aromas. Manual sealing presses do not operate fast enough to keep residual O below 1%.
  • 3) cost of labor and throughput. Two to three people working a full shift on a manual filling line produce 2,400-4,800 cups. One operator on an automated fill and seal machine produces anywhere from 19,200 to 288,000 cups in the same full shift.

It is not until you are dealing with a bunch of returned K-Cups that you realize a fourth issue: shelf-life failure. A K-Cup with 3-5% residual oxygen content loses action and aroma in 60-90 days on a grocer shelf. Retail buyers look at return rate for SKUs. Two bad quarters later, they give your shelf space to a competitor who invested in a proper automatic K-Cup packaging machine. Nitrogen flushing with a K-Cup filler is not a luxury feature-it is the minimum for continued retail distribution of single-serve coffee pods.

All AFPAK K-Cup filling machines use servo-driven auger fillers controlled via a PLC. This servo enhances dose accuracy at 0.1g every where in the production cycle even when the powder density fluctuates during the fill cycle; this can be an issue with oily dark roasts that are more dense than lighter grounds. For oily dark roasts, the RN1S should be run at 30-35 CPM.

Some of the main electrical parts are Schneider PLC, oilod sensors and Airtac pneumatics. We use these globally known brands because replacement parts can be found through a local dealer in most cities of US, avoiding the typical 4-6 weeks delay seen on machines built with proprietary parts.

Stainless steel contact surfaces comply with FDA food grade standard. All filling chambers, auger assemblies and sealing stations are front loading, so the operators can easily dismantle them for thorough cleaning and sanitation between product changes without need for a technician.

Most operators learn to master the RN1S during a 60-minute training class. It takes about a-half day for the HB410 and H-Series to be introduced to the operators, and a two-day production run under supervision. We offer on-site training with every installation.

Another aspect that is more critical than most customers realize: component sourcing. A machine designed with proprietary PLC’s and custom pneumatic fittings locks you in to one supplier to purchase every spare part forever. Capsule Compatibility & Material Options

Your machine investment should not restrict you to a single capsule configuration. All AFPAK coffee capsule filling machines accommodate multiple capsule types, materials, and lid formats by changing tooling.

Supported Capsule Formats

A single AFPAK machine produces four major single-serve formats:

  • k-cup regular, similar and keurig 2.0 compatible: 30 minute changeover.

Full spectrum capsule filling and sealing:

  • Standard PP#5 (Polypropylene) industry standard, recyclable if suitable infrastructure exists. Widest sealing window.

Sealing Parameters

The sealing station runs a broad range of parameters: 0-400 °C and 0-0.8 MPa with on-the-fly heat control. The PLC records parameter setpoints for each capsule-material combination so a 1000-cup transition from PP K-Cups to PLA Nespresso capsules takes only a few taps on the touchscreen after the transition is physically made.

Adaptive heat control needs an explanation. The contact surface of the sealing head detects incoming power rate/temperature and modulates heater current within each cycle. During a long run, ambient plant temperature rises, which would cause a fixed-temperature system to naturally over-seal, worse over time. Our adaptive system maintains sealing equivalence throughout the production run.

Typically K-Cup also use paper filters to separate the ground coffee from the puncture needle tip, although some Nespresso-compatible capsules are fabric mesh. PLA requires reduced temperatures versus your standard PP, and parameters can only be determined for certain based on your capsule supplier wall thickness and composition. Fully automatic machines (RN1S, HB410, H-Series) take 2 8 weeks to produce and ship from the OEM against your purchase order and your balance prepayment. Transit times to door (air sea freight) can take between 8 10 weeks to arrive at your facility in California, Texas, New York, Montreal or Toronto, including customs clearance, but we provide a gate ready machine at the dock no matter which port it was shipped into.

Our servo-driven auger fillers complete an accuracy test to 0.2 g-by default. To improve accuracy to 0.1g, we recommend keeping hopper capacity at a comfortable 60-70% during production. Our sealing station can go from 0-400C with a 0-0.8 MPa ( Pressure control and adjusting this from batch to batch is easiest if you do it during the refrigeration cycle. Get a sample from your supplier and do a test run before you set your overall machine parameters.

Our 8+ forward facing machines have dedicated nitrogen into 8+ stations around the capsule filling machine area. Nitrogen displaces oxygen in the capsule headspace prior to heat sealing the lid to the capsule body, leaving less than 1% residual O. One AFPAK can changeover between K-Cup, Nespresso, D-Gusto and Lavazza capsule format. Tool in changeover is about 30 minutes for K-Cup to Nespresso 1 hour. You change the nest and guide plates, then change the fill weight setting on the PIUS3000H T that is stored in the PLC Parameter set and is easy to call up by name.

All AFPAK machine configurations can be stored in the PLC control to minimize repeat format changing times. Format changing, when the PLC does not already have the parameters preset saved, can be up to 2 hours, depending upon the changeover of capsule body size, then accessory changeover time.

If the AFPAK machine is supported by our authorized technical support team via internet link, then otherwise unknown malfunctions are solved via several hours long online support. If necessary, an AFPAK service technician can be dispatched to your location, the technician holding a valid 10 year US Visa, 5 year Canada Visa, so permanent scheduling and transportation delays are avoided. Our warranty includes 2 years manufacturing mechanics parts replacement, and 1 year electrical part replacement including PLC system if applicable. After warranty, parts will always be available at a reasonable cost, required service time.
